Modernizing Existing Plants Without Rebuilding Everything
Modernization of existing industrial plants, extending lifecycle and integrating new technologies without disrupting production.
Sysware supports customers in the upgrade of obsolete automation systems, helping them extend plant lifecycle, improve maintainability and integrate new technologies without unnecessary disruption.
Our revamping approach focuses on technical feasibility, migration planning, coexistence between old and new systems, and continuity of production during transition phases.

Legacy PLC/HMI Replacement
Sysware supports revamping projects focused on the replacement of obsolete PLC and HMI systems with modern, maintainable and secure platforms. This includes both migrations within the same technology family, such as Siemens S5 to S7-1500, and complete conversions from entirely different PLC or HMI environments. The activity typically covers analysis of the existing system, hardware and software assessment, I/O mapping, signal verification, application rewriting or conversion, HMI redesign, testing and commissioning. Particular attention is given to preserving plant functionality, reducing downtime, maintaining operator familiarity where useful, and ensuring a controlled transition toward a more reliable and scalable automation architecture.

Integration of existing field devices
In many revamping projects, replacing the control system does not mean replacing the entire plant. Sysware supports the integration of existing field devices such as remote I/O stations, drives, analyzers, instruments, valves, motor control systems and third-party skids, preserving what is still technically valid and economically sustainable. This activity requires careful assessment of installed hardware, communication protocols, electrical interfaces and operational constraints, in order to connect legacy equipment to new automation platforms in a reliable and maintainable way. The objective is to maximize reuse where possible, reduce investment costs, limit plant disruption and build a coherent transition between existing assets and new control architectures.

Gradual migration strategies
Sysware approaches revamping with migration strategies designed to reduce complexity and preserve production continuity. Instead of forcing full replacement in a single step, the transition can be planned in phases, allowing old and new systems to coexist during intermediate stages where technically feasible. This may include partial area-by-area upgrades, temporary interfaces between legacy and new platforms, staged HMI replacement, and progressive commissioning aligned with plant shutdown windows. The objective is to control technical risk, simplify troubleshooting, ease operator adaptation and ensure that modernization is achieved through a practical and sustainable path.

Reduction of downtime and operational risk
A well-executed revamping project must improve the system without creating unnecessary disruption to production. Sysware plans each intervention to minimize downtime, reduce commissioning risk and maintain control over critical plant functions throughout the transition. This includes detailed pre-engineering, simulation where possible, FAT preparation, shutdown planning, phased cutover strategies, on-site testing and rapid troubleshooting during startup. The goal is not only to replace obsolete technology, but to do so with maximum operational safety, predictable execution and minimal impact on plant availability.

Extension of plant lifecycle
Revamping is not only a technical replacement activity, but a strategic way to extend the useful life of industrial plants. By upgrading obsolete automation systems, improving maintainability and restoring vendor supportability, Sysware helps customers preserve the value of existing assets while aligning them with current operational and technological requirements. A well-planned modernization can improve reliability, simplify future expansions, enhance diagnostic capabilities and create the conditions for further integration with MES, remote support and cybersecurity solutions. In this way, the plant remains productive, serviceable and ready for future evolution without the need for complete reconstruction.
